How would I remove stripped allen head bolts?



I just bought a 1981 Yamaha Virago XV920. My girlfriend went to sit on it yesterday and tipped it over. And the rear brake pedal went through the crank case cover. So today I went to remove the damaged cover and realized two of the allen head bolts (hex head) are stripped. So do you have any advise on removing them. Someone suggested epoxying allen wrenches is the holes and then trying to remove them. But I figured I'd see if anyone had a better method first.


Also if anyone knows where I could get a replacement crank case cover I'd appreciate the info. I've found one for $365. Which is more than half of what I paid for the bike.

I would see if there is a torx bit that is just a bit to big for the allen head, then pound the torx into the bolthead.If there is room you can cut a slot across the top of the bolt head nd use a standard screwdriver. If ther is no hope you should remember that you are getting a different case cover, in that case just cut the cover with a saw and use pliers to remove the bolts when the case is removed around the bolts. I would check used bike shops for a replacement case cover.

There are some screw extractors available with mechanics.Try with them. Or else you need a help of talented mechanic who can slowly unscrew the broken one by using a suitable small chisel. But don't try to remove yourselves.You may damage the whole thing.

Your best bet will boil down to tool selection.
I would use a fluted extractor since the fasteners won't be reused. OR, if the heads are clear of other obstructions, you could cut a slot in the head with an appropriate cutter and then use a screwdriver. Heat works nice, if you are handy with a plasma cutter, they make quick work too.


There are many many ways depending on application. Always spray some penetrating oil the night before to help unfreeze fasteners too.

Do you have access to power tools? Of course, I can't see the heads, so I can't tell how badly they are damaged, but you can buy a hex wrench which is just a little too large and then grind the six sides down a little at a time until it will just go into the head a tiny bit. Then apply a force in the unscrewing direction while tapping on the wrench with a hammer. If you can drive the hex wrench into the socket head a little and keep trying to turn the bolt, you probably will get it out. If you know someone with a welder that you trust, get them to weld something into the head which you can turn with a pair of vice grips.
I have never tried epoxy, but some how, I doubt that would work unless the bolts weren't very tight to begin with.
As a last resort and IF you would gain access to a sizeable section of the bolt shank after the cover is removed, you could drill the head off, remove the cover and attack the bolt with the vice grips. I knew a fellow that swore you could use a left hand drill bit, but I have never seen one. You might be able to buy an Easy Out that would take the bolt out, but I have never had much luck with easy outs. If you have access to a little bit of the head, you could cut a slot in the head with a dremel and use a straight slot screwdriver to turn it out.
Since you will be changing the cover anyway, it will probably help to heat the bolt with a propane torch to make it come out easier. Keep the torch away from gasoline and oil.
